Engine Reconditioning in Dubai: Real Cost vs Replacement — The 2026 Analysis

With diesel engine prices at record highs, reconditioning now delivers 60-80% savings vs replacement. A detailed look at what's included, real costs, and when NOT to recondition.

The price of a replacement diesel engine for a heavy generator, marine vessel, or construction machine has increased by 40-60% since 2021 due to supply chain disruption, currency movements, and raw material costs. A replacement 6-cylinder diesel engine for a 200kW generator now commonly runs AED 180,000–350,000 plus import duties.

Against this backdrop, professional engine reconditioning — which restores an engine to OEM specification — delivers genuine 60-80% savings and a machine that often outlasts a new engine in reliability terms.

But reconditioning is not always the right answer. Here's the honest guide.

What a Full Engine Recondition Actually Involves

At AL TAEF, a complete diesel engine overhaul covers the following (this is what you're paying for):

Cylinder Head Reconditioning

  • ✓Complete disassembly and cleaning
  • ✓Pressure testing (both hydraulic and vacuum) to detect cracks or leaks
  • ✓Valve grinding — restoring the sealing face to exact angles (typically 45° seat, 44.5° valve)
  • ✓Valve seat cutting or replacement if worn beyond regrind limit
  • ✓Guide replacement if clearance exceeds 0.05mm (typically)
  • ✓Crack repair by welding if economically justified
  • ✓Resurface the head face to flatness within 0.03mm per 300mm

Why it matters: A warped head face causes coolant leakage into combustion chambers. Worn valve guides cause oil burning. Both are invisible from outside until the engine is running badly.

Cylinder Boring and Honing

  • ✓Measure all cylinders with a dial bore gauge at top, middle, and bottom in X and Y
  • ✓If ovality or taper exceeds 0.05mm (typical wear limit), bore to next oversize
  • ✓Standard oversizes: +0.25, +0.50, +0.75, +1.00mm — always match piston oversize
  • ✓Hone to correct surface finish: Ra 0.8–1.2µm plateau honing pattern for ring seating
  • ✓All cylinders brought to the same oversize (never mixed)

Why it matters: Out-of-round cylinders cause piston rings to not seal, leading to blow-by (combustion gases into the crankcase), oil burning, and power loss. A properly bored and honed cylinder allows rings to seat correctly within the first 50 hours of operation.

Crankshaft Grinding

  • ✓Measure all main and connecting rod journals with a micrometer
  • ✓If taper or ovality exceeds 0.025mm, or surface is scored, grind to undersize
  • ✓Standard undersizes: -0.25, -0.50, -0.75, -1.00mm
  • ✓Polish to Ra 0.2–0.4µm surface finish
  • ✓Verify hardness — crankshafts are case-hardened; if grinding exceeds the case depth, the journal is too soft and will wear rapidly

Real scenario: A Caterpillar C15 crankshaft arrived with 0.4mm of journal wear on two main bearings. Reground to -0.50mm undersize, fitted undersize bearings from CAT, polished to finish. Cost: AED 8,400. New CAT crankshaft: AED 55,000+.

Piston and Ring Replacement

  • ✓New pistons at the bored oversize
  • ✓New ring sets (compression rings and oil control ring)
  • ✓New gudgeon pins and circlips

Bearing Replacement

  • ✓New main bearings at the reground undersize
  • ✓New big-end bearings
  • ✓New camshaft bearings if applicable
  • ✓New thrust washers

Timing Components

  • ✓Timing chain or belt replacement
  • ✓Tensioner and idler replacement
  • ✓Timing gear inspection (regrind or replace if worn)

Oil and Water Pumps

  • ✓Disassemble, inspect, and replace worn components or the complete pump if worn beyond economic repair

Full Gasket Set

  • ✓All paper and rubber gaskets replaced
  • ✓Head bolts often replaced or retorqued (some manufacturers require new bolts each time)

Real Cost Comparison: Three Engine Types

Generator Engine (6-cylinder diesel, 200kW)

| Option | Cost | |---|---| | Full recondition (all above) | AED 28,000–45,000 | | New OEM replacement engine | AED 180,000–320,000 | | Savings | AED 135,000–275,000 (75-85%) |

Heavy Truck Engine (Euro IV, 12L)

| Option | Cost | |---|---| | Full recondition | AED 18,000–32,000 | | New engine | AED 95,000–160,000 | | Savings | AED 63,000–130,000 (65-80%) |

Marine Diesel (4-cylinder, 60kW)

| Option | Cost | |---|---| | Full recondition | AED 12,000–22,000 | | New replacement | AED 55,000–110,000 | | Savings | AED 33,000–90,000 (60-80%) |

When NOT to Recondition — Be Honest About This

Don't recondition when:

  • ✓The block has a structural crack through a main bearing saddle (replacement is necessary)
  • ✓The crankshaft journals have been reground too many times and are undersized beyond available bearing options
  • ✓The machine has known design deficiencies that will cause the same failure again
  • ✓The total cost of reconditioning exceeds 50% of the replacement machine value (economic total loss)
  • ✓You need the machine available urgently and a reconditioned engine would take longer than sourcing a replacement

One honest case: A client brought us an ancient diesel genset with a cracked cylinder block. The crack propagated through the water jacket and two cylinder bores. We quoted AED 65,000 to repair (block welding, sleeving, full overhaul). A second-hand engine of the same type was available for AED 40,000 installed. We told the client to buy the second-hand engine. We lose the job — they save money and get a better outcome.

Turnaround Times

| Scope | Time | |---|---| | Cylinder head only | 3–4 days | | Cylinder head + boring/honing | 4–6 days | | Full overhaul (all above) | 10–14 days | | Complex engine with repair work | 14–21 days |

Rush service: We can prioritise urgent jobs when the machine downtime cost justifies it. Call us.

What We Need to Give You a Quote

  1. ✓Engine make, model, and serial number (helps us source parts)
  2. ✓Description of the problem or symptoms
  3. ✓Whether you need us to disassemble and assess, or you're bringing us a disassembled engine
  4. ✓Your deadline

Call or WhatsApp +971 56 671 8356. Bring the engine to our workshop at Ras Al Khor Industrial Area 2, or we can arrange collection across Dubai. Same-day assessment on most engine types.
